Atomize This: Metal Powder From This Canadian Plant Will Fire Up The 3D Printing Revolution

Ehteshami expects the additive industry — including materials, machines and services — to grow from $7 billion today to $80 billion in a decade. Arcam and Concept Laser — both of which GE Additive acquired controlling stakes in last year — shipped 200 printers in 2016. Ehteshami expects to ship 500 machines this year, and GE Additive’s revenues are estimated to reach $1 billion by 2020. “The numbers are just jumping, and the demand is growing as well,” Ehteshami said. “With companies like Arcam, which make printers, powder and also provide 3D printing expertise, we have a complete offering.”

The Saint-Eustache plant is a study in innovation. A team led by AP&C’s Chief Technology Officer Frederic Larouche use a process called advanced plasma atomization to convert spools of 1/8-inch-thick titanium wire into spherical grains as fine as human hair.

Workers at the plant start by feeding wire into a two-story silver vessel called a reactor. When the wire enters the inner chamber at the tip of vessel, three plasma jets burning at 3,000 degrees Celsius instantly atomize it. “We blast the tip of the wire and transform it from solid into liquid state,” Larouche says. “The high-velocity plasma produces high shear which breaks the titanium droplets into even smaller ones.”

The new plant will have 12 reactors, and access to power is one reason AP&C built the plant in Quebec, which gets 90 percent of its electricity from hydropower. “The electricity here is affordable, we have currency that’s advantageous, and we also have access to skilled labor,” Larouche says.

As the drops fall to the bottom of the reactor, they start rapidly cooling. The team lower the temperature inside pumping water by between the walls of the double-walled vessel, which is yet another AP&C innovation. The workers then collect the power from a hopper at the bottom of the reactor and dry, sift and blend it so that it can meet required specifications.

GE has been heavily involved in digitizing its factories. AP&C is no different as all of the machines at the Saint-Eustache plant have sensors inside that collect data and allow the team to monitor the powder manufacturing process at every step. “We already have a lot of data, and we want to turn the plant into a fully intelligent factory that connects all the different stages, from production to inventory,” Larouche says.

The plant also will have a new R&D lab developing new ways to make powders and also powders from different alloys, such as titanium aluminide, a light wonder material used in aerospace that’s also very brittle and extremely hard to work with. “We plan to move into other materials, Larouche says.

On Tuesday, Larouche and his boss, AP&C CEO Alain Dupont, took guests including the Swedish Ambassador to Canada Sjögren on a tour of the facility. Dupont pointed out that when his company started making powders in Quebec a decade ago, it produced 125 kilograms per day. Now it can pump out 100 kilograms per hour. “We’ve taken all of the learnings from the past 10 years and put them into the new factory,” he says. “We built it, it’s our design, it’s our technology. There’s nothing like it anywhere in the world.”

It’s also a great way to put an old manufacturing town back on the map.
